Morphology of chips formed during high speed milling of die and mold tool steel using ball end mills

This paper presents an experimental investigation on morphology of the chips produced during high speed milling of die and mold steel. Ball end milling tests have been performed on D2 tool steel (62 HRc) with coated carbide and CBN ball end mills. The ball end milling process produces saw toothed segmented chips under all cutting conditions with radial and axial thinning of its thickness. The thinning phenomenon causes variations in the chip morphology arising from size effects as well as microstructural inhomogeneity. It is proposed that the carbide particle size influences the saw toothed chip formation in an unpredictable manner by affecting the stress distribution ahead of the cutting tool. The variation of the crack angle has been shown to oscillate between chip segments due to axial and radial thinning of the chip.
