A semi-permanent mold for the casting of an aluminum spool that is used in the textile industry is designed. Presently the spool is being cast in a sand mold. The two main reasons for the design are to (1) achieve better overall quality and strength for the cast part by achieving unidirectional solidification and (2) reduce the number of finishing operations. A mold designed to meet these requirements was geometrically constructed in PATRAN, and the casting process was simulated with ProCAST. In the simulations the pour velocity function and the interfacial heat transfer coefficient were modeled more realistically. The effect of thermal cycling of the mold is included. The results indicate that the mold reaches cyclic temperature distribution after three casting cycles. In the succeeding cycles the production would be free of defects. The results are presented and discussed.
