A fast crashworthiness optimization was performed for the car door as a major energy absorber during the car side collision. A mathematical model was built for the crashworthiness optimization, selecting the plate thicknesses of the major components as the design variables, increase of the energy absorbed by the door structure as the objective function. The uniform test design was taken to distribute the sample points rapidly and reasonably. The polynominal regression response surface method (RSM) was applied to build the precise approximate model of the original optimization problem. The particle swarm optimization (PSO) algorithm was used to optimize the approximate model. The results showed that the proposed method is feasible and effective in car crask worthiness optimization which is valuable for the vehicle passive safety analysis.
